Breccia Construction recently completed a critical highway improvement project as part of the North Carolina Department of Transportation's (NCDOT) ongoing efforts to repair and enhance the I-40 corridor in the gorge between Exit 7 and the Tennessee border. This project became essential after Hurricane Helene wreaked havoc in 2024, causing severe flooding that significantly damaged the infrastructure.

This initiative is part of the State Transportation Improvement Program (STIP) and represents a combined investment of $289 million. The project aims to substantially improve the interchange's functionality while accommodating Wake County's growing population and increasing traffic demands.

One of the key phases of this ambitious project involved Breccia Construction utilizing a Comacchio MC12P drilling rig, rented from International Construction Equipment, Inc. (ICE®). The Comacchio MC12P, a versatile and powerful hydraulic drilling rig, stands out for its compact size and patented mast articulation, allowing it to operate effectively even in confined spaces. This made it an ideal choice for the I-40 Expansion Project.

For this phase, Breccia Construction employed the MC12P to drill 9 5/8" micropile access holes, enabling a geotechnical rig to core into the bedrock. The rock coring process provided vital information on the bedrock's type, quality, and strength--key data needed for designing a stable and durable roadway, especially in the challenging geological conditions of the gorge.

Breccia Construction's work on the I-40 corridor highlights the ingenuity of modern engineering. Micropiles, with their small diameter and grouted design, offer excellent load-bearing capacity and stability, making them indispensable for projects like this. The access holes created by the MC12P facilitated precise rock boring, contributing to a geotechnical investigation critical to the success of the project.

Despite the extensive damage necessitating a road closure, the Breccia team adapted to the challenges, including working within a relatively confined space. The compact design of the Comacchio MC12P proved invaluable, allowing the team to maneuver safely and efficiently. With remote-control tracking and mobility, the rig navigated the five-mile stretch with ease, installing micropiles approximately every 600 yards. According to the project superintendent, the MC12P exceeded expectations, demonstrating its versatility and reliability.

Breccia Construction faced additional challenges due to lingering damage from Hurricane Helene. Repairing washed-out sections, dealing with wet weather, and overcoming freeze-thaw conditions were no small tasks. Delays were further exacerbated in December 2024 when a large chunk of asphalt collapsed from an eastbound lane. Yet, the team persisted, using the MC12P to ensure the road's structural integrity.

Thanks to their efforts, two lanes of I-40 reopened on March 1, 2025, allowing for reduced-speed two-way traffic. The ongoing construction will continue to bolster the road's stability and safety, ensuring a brighter future for the region.

ICE®, renowned for its high-performance equipment and expert service, is proud to support projects like this, helping construction companies like Breccia stay competitive and efficient. The collaboration on this project underscores the power of advanced machinery and resilient engineering in overcoming adversity and achieving remarkable results.
