An ICE® Way to Straighten the Curve

Navigating the heavy traffic corridors of western Pennsylvania requires modern infrastructure capable of handling immense logistical demands, making the $328 million I-80 North Fork Bridges project in Brookville a vital undertaking for regional commerce. Replacing the aging dual four-span continuous composite weathering steel plate girder structures, which span well over 1,000 LF, represents a massive multi-year engineering challenge targeted for final completion in the summer of 2028.
The comprehensive scope of work for this project also requires reconstructing approximately two miles of the I-80 mainline roadway, replacing the dual single-span bridges over Jenks Street, and consolidating two existing overpasses over Richardsville Road into a single modern structure. Additionally, crews must manage the extension of three separate culverts, including the massive North Fork Park Culvert carrying highway traffic directly over a crucial tributary.
To fundamentally improve motorist safety, the entire approach to the eastbound bridge must be realigned to run parallel with the westbound side, effectively eliminating a notoriously substandard highway curve. Executing these extensive upgrades requires pouring 24,000 cubic yards of ready-mix concrete, threading 4.6 million pounds of reinforcement steel, and safely demolishing five existing structures without interrupting local logistics.
To tackle these challenges, Fay, S&B USA Construction (Fay) was selected as the self-performing contractor due to an elite track record in complex civil engineering, extensive experience with Pennsylvania Department of Transportation (PennDOT) logistics, and an unwavering ability to navigate strict seasonal environmental boundaries. Managing the deep foundation work within this sensitive waterway requires a careful balance of raw mechanical power and environmental stewardship, prompting the selection of pile-driving equipment from International Construction Equipment, Inc. (ICE®) to handle the heavy workload.
Deploying the ICE® 66C Vibratory Hammer allowed Fay to successfully overcome the primary hurdle of installing 4,800 LF of heavy H-pile within strict regulatory time-of-year restrictions designed to protect the stocked trout population in North Fork Redbank Creek. The ICE 66® was specifically chosen for its specialized high-frequency vibratory system that provides the low-noise, low-vibration performance required to protect the sensitive aquatic habitat and remain in complete compliance with local wildlife guidelines. This foundational precision paved the way for critical project milestones during March 2026, when crews simultaneously prepared the newly driven abutment piles for reinforcing steel while officially kicking off structural steel placement on the eastbound mainline bridge.
Managing this massive driving force from a highly restricted 520' (ft) temporary access trestle during the early phases introduced severe spatial and weight limitations, which the highly experienced Fay team handled with ease. Additionally, the ICE® 66C is equipped with advanced Hydrauli-Flex™ hoses that provides the extreme burst resistance and structural durability needed to manage high-pressure fluid flow under relentless field conditions. These high-performance lines allow the ICE® 800T power unit to sit statically in a single, safe position on the trestle deck while the crane moves uninhibited across the workspace, mitigating structural weight constraints on the temporary platform and preventing fluid leaks near the active stream beds. Subsequent traffic pattern switches in May and June of 2026 have allowed teams to safely transition regional vehicles onto temporary pavement and clear the median for the next major phases of construction.
Completing these foundational milestones and heading into major structural steel placement on schedule represents an exceptional step toward the 2028 finish line for western Pennsylvania commerce.
